I've hit this problem many times, and I think the problem lies in Mac
System 7. It always seems to add a 0k resource to whatever file it saves,
even text files. Since ProDOS 8 cannot handle forked files, the only way
these files can be used in in GS/OS. One cute way of solving the problem
is with ShadowWrite. SW will read any type of file, but it asks you if
you want to read the resource fork or the data fork. Tell it you want the
data fork, and save the file back as a text file. You can then change the
filetype to binary or whatever you like with any GS/OS or P8 file utility.
